Here's a quick video on on the using bandsaw to retain the shape of objects in subpatch mode and how to add detail in such a way that it remains sharp and smooth in subpatches.

THe main point is to use quads at all times, and don't use level editor type tools like boolean subtraction, since it just leaves a huge mess in subpatch objects. You have to model the detail in, there are no short cuts.

As for joining things up in subpatches, since you're makign this stuff for normal maps, you really dont' need to make things a continuous mesh. model the parts separately. Heh, I managed to squeeze a 800x600 5 minute video down to 2.8 mb.
